A burning question, and a day on the internet netted nothing!
And the Question is : If we stayed in Horley (Gatwick arrival around 22:15), how do we get to Heathrow for a noon departure back to Canada?
Or is it better to go into London(30min by the Gatwick Express), then airport train out to Heathrow the next morning?

Otherwise you can take a train from Horley into London, and then train or coach to Heathrow.

Points to consider: you won't be out of Gatwick much before 23:30, which makes for a very late arrival anywhere (and even later into central London). You will need to be at Heathrow at least 2 (possibly 3) hours before your flight (and I'd aim for more). Therefore you will need an early start, and earlier from Horley than from central London. From the latter you will be travelling in the rush hour (around 7.00 to 9).
Personally, I think I'd accept a night with very little sleep (though i would resent paying for such a short stay!) and get myself into central London first, stay near Victoria then use the Heathrow Express.
Another alternative might be to use the new www.yotel.com at Gatwick (pay by the hour) and then get an early coach to Heathrow. Allow for traffic congestion if you do this, and take an earlier coach than might seem obvious.
